Just a few more thoughts based on your last post: 1.2 liters is not enough oil, 0w-30 weight oil use maybe in Minnesota on a snowbike but KTM says to use 50-60 weight oil for proper oil pressure and protection (the oil you note is likely not the problem with oil spitting), as for most oil coming out of the plug nearest the plug near the A well maintained 450 ridden by a fast motocross guy will easily go 60 hours on a topend (piston,rings, timing chain). This is as long as you're not doing stupid shit like bouncing off the Rev limiter in the air. For your average joe/trail rider I would push it to 80-100 hours. The key is frequent oil changes and a clean air filter.

I measured the amount of oil I got out (on the advice of kevinyorks) and only got 0.5L out of engine including what was in the oil filter and filter housing.The gearbox oil was just over 1L when drained and measured. The bike has no leaks and I did not spill any oil when I drained it. I have an 06 450 EXC with over 180 hours. I check he valves every other oil change and have had to adjust the valves 3 times. The last 2 times the valves have been fine. A friend of mine had an 02 400 EXC with over 10000 miles, not sure of the hours, but it was probably in need of a rebuild.
2006 Ktm 400 exc turned 450 exc Oil leaking. I just bought a 06 400 exc that had the 450 conversion put onto it. It runs strong and seemingly everything sounds and feels like it should. I had did the water pump rebuild replacing the bearing and seals because it was letting some oil out of the weep hole which seemingly helped the leak.
All you have to do is search KTM530 and the RC4 oil migration problem will pop up right along with everything else. You obviously know the causes so you did some research. The question is do you actually have an 09 motor, makes a bike difference in the possible causes of your problem.

The KTM 's keep the motor oil and tranny oil in separate chambers. I run Maxima Maxum4 Ultra - full synthetic (5W40) in the motor and a synthetic blend in the tranny (at my dealers recommendation). He states the synthetic blend is better for the clutch. Maxima products are second to none. KTM recommends the same oil (sythetic) for both engine One of the oils I've tried was the 5w40 synthetic Rotella T. If you're that concerned, use what you feel comfortable with. Using a 40 wt instead of a 50 wt oil isn't the end of the world and there are a LOT of guys using the 15w40 on bikes that call for 50 or even 60wt without issues. I use it on both sides.
